浙江金洲管道工(gong)業有限公司(si)φ508~1626mm預精焊(han)螺(luo)旋(xuan)縫埋弧焊(han)鋼管生(sheng)產線引進德(de)國SMS MEER集(ji)團旗(qi)下PWS公司(si)國際(ji)先進的預精焊(han)(二步法(fa))螺(luo)旋(xuan)焊(han)管生(sheng)產技術和設備,于2015年(nian)1月正(zheng)式投產,年(nian)生(sheng)產能力20萬(wan)噸(dun),生(sheng)產壁厚(hou)6.4mm~25.4mm,最(zui)高生(sheng)產鋼級 L690/X100。
金州管道不銹鋼(gang)焊(han)管生產線控制系統基于工業以太網技術,實現分布式自動化控制,是目前世界上裝備最先進、工藝最成熟、自動化程度最高的螺旋焊管生產線之一,在檢測設備方面生產線配備了112通道100%母材超聲波探傷、32通道焊縫超聲波探傷、數字平板X射線實時成像檢測系統、4000t水壓試驗機等。
一、生產工藝(yi)流程
金洲科(ke)技(ji)管(guan)道有限公司ф1626mm預精(jing)焊不(bu)銹鋼焊管(guan)機組工藝(yi)流(liu)程(cheng)(cheng)生產工藝(yi)流(liu)程(cheng)(cheng)如圖7-7所示。
二、主要(yao)技術特點
1. 高速成型預焊(han)機組技術(shu)
穩(wen)定的(de)鋼帶工作(zuo)寬度(du)(du)和(he)穩(wen)定的(de)遞送狀態是實現穩(wen)定高速成(cheng)型的(de)前(qian)提,通過以(yi)下各(ge)系統的(de)協同工作(zuo),使鋼帶以(yi)最穩(wen)的(de)狀態進入成(cheng)型器,在高精度(du)(du)模型化的(de)成(cheng)型系統中實現低(di)應力穩(wen)定成(cheng)型,對外(wai)徑、圓(yuan)度(du)(du)、直度(du)(du)實現高精度(du)(du)控制,為(wei)預焊提供穩(wen)定的(de)焊接(jie)環境。
a. 鋼(gang)帶矯(jiao)(jiao)(jiao)(jiao)平(ping)裝置配備七(qi)輥(gun)矯(jiao)(jiao)(jiao)(jiao)平(ping)機,矯(jiao)(jiao)(jiao)(jiao)平(ping)高度由電機調節,矯(jiao)(jiao)(jiao)(jiao)平(ping)力(li)大小(xiao)由液壓缸提供,可對每(mei)個矯(jiao)(jiao)(jiao)(jiao)平(ping)輥(gun)進行獨立控制(zhi),精確調整每(mei)個矯(jiao)(jiao)(jiao)(jiao)平(ping)輥(gun)位置的(de)壓力(li),使出口(kou)側(ce)鋼(gang)帶快速達到理想(xiang)的(de)矯(jiao)(jiao)(jiao)(jiao)平(ping)狀態,其(qi)最大矯(jiao)(jiao)(jiao)(jiao)平(ping)力(li)600噸,滿足大壁(bi)厚高鋼(gang)級的(de)高速矯(jiao)(jiao)(jiao)(jiao)平(ping)。
b. 剪切(qie)對焊(han)(han)機配備伊薩等離子切(qie)割系(xi)統、板頭(tou)(tou)尾(wei)銑(xian)邊機、預焊(han)(han)系(xi)統、雙(shuang)絲自(zi)動埋弧焊(han)(han)系(xi)統,通過先銑(xian)邊后焊(han)(han)接(jie)的(de)工藝,有效避免因板頭(tou)(tou)尾(wei)對接(jie)人為地(di)產生鐮刀彎(wan)。采(cai)用(yong)Y型(xing)(xing)焊(han)(han)接(jie)坡口,配合預焊(han)(han)+雙(shuang)絲自(zi)動埋弧焊(han)(han)工藝,使(shi)得(de)對接(jie)接(jie)頭(tou)(tou)達到足夠的(de)熔深和強度,確保對頭(tou)(tou)焊(han)(han)縫質量,實現鋼帶對接(jie)接(jie)頭(tou)(tou)在成型(xing)(xing)器(qi)快速穩定(ding)通過。
c. 自(zi)適(shi)應銑(xian)(xian)(xian)(xian)邊(bian)(bian)(bian)(bian)(bian)機(ji)(ji)配備三(san)組(zu)鋼帶寬(kuan)度(du)自(zi)適(shi)應銑(xian)(xian)(xian)(xian)邊(bian)(bian)(bian)(bian)(bian)機(ji)(ji)。第一、二組(zu)銑(xian)(xian)(xian)(xian)邊(bian)(bian)(bian)(bian)(bian)機(ji)(ji)為粗銑(xian)(xian)(xian)(xian),寬(kuan)度(du)自(zi)適(shi)應系統(tong)通過實時檢測鋼帶銑(xian)(xian)(xian)(xian)邊(bian)(bian)(bian)(bian)(bian)前后(hou)寬(kuan)度(du),合理(li)地(di)(di)分配每組(zu)銑(xian)(xian)(xian)(xian)邊(bian)(bian)(bian)(bian)(bian)機(ji)(ji)切(qie)削深度(du),提(ti)高刀片的(de)使(shi)用(yong)壽命,保證銑(xian)(xian)(xian)(xian)邊(bian)(bian)(bian)(bian)(bian)質量;第三(san)組(zu)銑(xian)(xian)(xian)(xian)邊(bian)(bian)(bian)(bian)(bian)機(ji)(ji)為精銑(xian)(xian)(xian)(xian),根據壁厚和焊接工(gong)藝設定(ding)銑(xian)(xian)(xian)(xian)邊(bian)(bian)(bian)(bian)(bian)后(hou)工(gong)作(zuo)寬(kuan)度(du)、坡口(kou)角度(du),鈍邊(bian)(bian)(bian)(bian)(bian)厚度(du)、鈍邊(bian)(bian)(bian)(bian)(bian)位置,穩(wen)定(ding)的(de)銑(xian)(xian)(xian)(xian)邊(bian)(bian)(bian)(bian)(bian)控制為后(hou)續的(de)焊接提(ti)供有利(li)條件。三(san)組(zu)銑(xian)(xian)(xian)(xian)邊(bian)(bian)(bian)(bian)(bian)機(ji)(ji)刀盤在(zai)豎直方向具有仿形隨動功能,有效地(di)(di)防止由于帶鋼波動引(yin)起的(de)坡口(kou)不(bu)均勻,保證邊(bian)(bian)(bian)(bian)(bian)部形狀良好(hao)穩(wen)定(ding),從而(er)確保成(cheng)型過程穩(wen)定(ding)。同(tong)時銑(xian)(xian)(xian)(xian)邊(bian)(bian)(bian)(bian)(bian)機(ji)(ji)銑(xian)(xian)(xian)(xian)削速(su)度(du)在(zai)3~10m/min的(de)遞送速(su)度(du)下(xia)自(zi)動進行自(zi)適(shi)應動態調節,滿足高速(su)預焊的(de)需求。
d. 鋼(gang)(gang)帶(dai)(dai)自動(dong)對(dui)中(zhong)系統配備多組(zu)(zu)鋼(gang)(gang)帶(dai)(dai)自動(dong)對(dui)中(zhong)裝置(zhi),每(mei)組(zu)(zu)對(dui)中(zhong)裝置(zhi)均配備獨立位置(zhi)傳感器,實(shi)時(shi)監測鋼(gang)(gang)帶(dai)(dai)的位置(zhi)信(xin)息(xi),系統自動(dong)判斷(duan)鋼(gang)(gang)帶(dai)(dai)位置(zhi)狀態和變(bian)化趨(qu)勢,通過先(xian)進的PI閉環控制算法,實(shi)時(shi)動(dong)態分配各組(zu)(zu)對(dui)中(zhong)輥推力,實(shi)現鋼(gang)(gang)帶(dai)(dai)自動(dong)對(dui)中(zhong),通過數據對(dui)比自動(dong)分析鋼(gang)(gang)帶(dai)(dai)鐮刀(dao)彎程度,實(shi)時(shi)糾(jiu)偏,保證成型過程穩定。
e. 主驅(qu)動是(shi)整個成型預焊(han)機組的唯(wei)一(yi)動力,由(you)(you)兩臺210kW交流電機提(ti)供(gong)(gong),動力通過行星(xing)齒輪傳輸到驅(qu)動輥,最(zui)大驅(qu)動扭矩480kN·m,兩輥夾送壓(ya)力由(you)(you)液(ye)壓(ya)缸提(ti)供(gong)(gong),液(ye)壓(ya)回路中的蓄能裝(zhuang)置可有效吸收焊(han)縫通過輥子時的壓(ya)力變化,提(ti)供(gong)(gong)穩定的遞送速度。
f. 高(gao)(gao)精度(du)成(cheng)型(xing)(xing)(xing)機(ji)(ji)主要由(you)三輥(gun)彎曲系統(tong)和(he)外控輥(gun)系統(tong)組成(cheng),最大成(cheng)型(xing)(xing)(xing)力300t,各(ge)(ge)成(cheng)型(xing)(xing)(xing)輥(gun)梁均配置伺(si)服電機(ji)(ji)和(he)絕對值編碼器,采用PWS先進的(de)成(cheng)型(xing)(xing)(xing)模型(xing)(xing)(xing)算法(fa),通(tong)過精確(que)定(ding)位各(ge)(ge)成(cheng)型(xing)(xing)(xing)輥(gun)位置,實現高(gao)(gao)速(su)穩定(ding)成(cheng)型(xing)(xing)(xing),同時各(ge)(ge)位置信息通(tong)過PLC儲(chu)存,可重復調用,提高(gao)(gao)成(cheng)型(xing)(xing)(xing)效率。
g. 數(shu)(shu)字式(shi)預(yu)焊(han)(han)系統采用CO2氣體保(bao)(bao)護焊(han)(han),由兩臺1500A數(shu)(shu)字式(shi)焊(han)(han)接(jie)(jie)(jie)電源串聯而成(cheng),內置(zhi)專家(jia)級焊(han)(han)接(jie)(jie)(jie)數(shu)(shu)據庫,根據壁厚和焊(han)(han)絲直徑不同,選擇合適的(de)焊(han)(han)接(jie)(jie)(jie)程(cheng)序,程(cheng)序自(zi)(zi)動調用數(shu)(shu)據庫參數(shu)(shu),并在焊(han)(han)接(jie)(jie)(jie)過(guo)程(cheng)中對參數(shu)(shu)進行PI閉環控制,其控制了頻率達到5kHz,確保(bao)(bao)參數(shu)(shu)輸出(chu)穩(wen)(wen)定(ding)。焊(han)(han)接(jie)(jie)(jie)過(guo)程(cheng)采用潛弧式(shi)的(de)過(guo)渡形(xing)式(shi),配合活性保(bao)(bao)護氣體,可(ke)在較高(gao)的(de)焊(han)(han)接(jie)(jie)(jie)速度(du)下保(bao)(bao)持穩(wen)(wen)定(ding)的(de)熔深,確保(bao)(bao)于焊(han)(han)縫(feng)的(de)強度(du),最高(gao)焊(han)(han)接(jie)(jie)(jie)速度(du)達10m/min。預(yu)焊(han)(han)系統配備激光自(zi)(zi)動跟(gen)蹤系統和視頻監(jian)控系統,可(ke)對焊(han)(han)點位置(zhi)和預(yu)焊(han)(han)縫(feng)狀態實時監(jian)控,實現自(zi)(zi)動化焊(han)(han)接(jie)(jie)(jie)。
2. 雙環噴(pen)水式等離子環切(qie)機
配備雙(shuang)環(huan)(huan)噴水式(shi)等(deng)離子(zi)(zi)切(qie)(qie)(qie)割(ge)(ge)(ge)機。其雙(shuang)環(huan)(huan)即夾持(chi)環(huan)(huan)和切(qie)(qie)(qie)割(ge)(ge)(ge)環(huan)(huan),夾持(chi)環(huan)(huan)包含(han)3組抱夾裝置,同(tong)時環(huan)(huan)切(qie)(qie)(qie)機具備長(chang)度(du)測量(liang)系統(tong),控制(zhi)精(jing)度(du)達到1mm,當鋼管長(chang)度(du)達到切(qie)(qie)(qie)割(ge)(ge)(ge)所(suo)設定(ding)的長(chang)度(du)時,夾持(chi)環(huan)(huan)夾緊鋼管,使(shi)切(qie)(qie)(qie)割(ge)(ge)(ge)系統(tong)與不銹鋼焊(han)管以同(tong)樣的速度(du)前進(jin),隨后(hou)切(qie)(qie)(qie)割(ge)(ge)(ge)環(huan)(huan)實施(shi)環(huan)(huan)切(qie)(qie)(qie)作業。雙(shuang)環(huan)(huan)等(deng)離子(zi)(zi)切(qie)(qie)(qie)割(ge)(ge)(ge)系統(tong)使(shi)切(qie)(qie)(qie)割(ge)(ge)(ge)系統(tong)與鋼管形成一個相對(dui)速度(du)為(wei)0的狀態,提供穩定(ding)的切(qie)(qie)(qie)割(ge)(ge)(ge)環(huan)(huan)境,使(shi)得切(qie)(qie)(qie)口更加整齊;其噴水系統(tong)一方面(mian)對(dui)等(deng)離子(zi)(zi)弧進(jin)行(xing)收弧聚能(neng),使(shi)切(qie)(qie)(qie)割(ge)(ge)(ge)能(neng)量(liang)更加集(ji)中,提高切(qie)(qie)(qie)割(ge)(ge)(ge)效率,另一方面(mian)對(dui)切(qie)(qie)(qie)割(ge)(ge)(ge)周(zhou)圍進(jin)行(xing)冷(leng)卻,減少切(qie)(qie)(qie)割(ge)(ge)(ge)熱影響(xiang)區,保證管端母(mu)材性能(neng)。
3. 精(jing)焊(han)機(FWM)
配備3條(tiao)精焊(han)(han)(han)線(xian),每條(tiao)精焊(han)(han)(han)線(xian)配置內(nei)焊(han)(han)(han)三絲和外焊(han)(han)(han)雙(shuang)絲的(de)(de)焊(han)(han)(han)接(jie)(jie)系統,內(nei)焊(han)(han)(han)和外焊(han)(han)(han)均(jun)配置獨立的(de)(de)焊(han)(han)(han)縫激(ji)光自動(dong)(dong)跟(gen)蹤(zong)系統、視頻(pin)監視系統、焊(han)(han)(han)槍高度跟(gen)蹤(zong)系統、焊(han)(han)(han)接(jie)(jie)參數(shu)控制(zhi)系統等,通(tong)過(guo)各結構聯(lian)動(dong)(dong),實(shi)現(xian)自動(dong)(dong)的(de)(de)、實(shi)時(shi)的(de)(de)焊(han)(han)(han)頭位置調節和校正(zheng),確保每一條(tiao)焊(han)(han)(han)縫的(de)(de)焊(han)(han)(han)接(jie)(jie)質量,同時(shi)每支不銹鋼焊(han)(han)(han)管的(de)(de)焊(han)(han)(han)接(jie)(jie)參數(shu)實(shi)時(shi)曲線(xian)可獨立存(cun)(cun)檔(dang)、回放,通(tong)過(guo)參數(shu)曲線(xian)可提前發現(xian)焊(han)(han)(han)縫存(cun)(cun)在(zai)的(de)(de)隱患點,以進行(xing)針對性(xing)檢(jian)測。
4. PWS數字焊接系統
預焊(han)(han)和(he)精(jing)焊(han)(han)工(gong)(gong)藝均(jun)配備了PWS數字(zi)焊(han)(han)接(jie)(jie)(jie)系統,即焊(han)(han)接(jie)(jie)(jie)電(dian)源和(he)焊(han)(han)接(jie)(jie)(jie)工(gong)(gong)藝均(jun)通過微(wei)(wei)處理器控制,從起弧(hu)到整個焊(han)(han)接(jie)(jie)(jie)過程,微(wei)(wei)處理器均(jun)以5kHz的(de)頻(pin)(pin)率(lv)對焊(han)(han)接(jie)(jie)(jie)工(gong)(gong)藝進行分(fen)析和(he)優化(hua)。焊(han)(han)接(jie)(jie)(jie)工(gong)(gong)藝過程采(cai)取極高的(de)頻(pin)(pin)率(lv)不斷進行分(fen)析和(he)優化(hua),實(shi)現了對整個焊(han)(han)接(jie)(jie)(jie)過程實(shi)時(shi)精(jing)確的(de)PI閉環控制,其直接(jie)(jie)(jie)效果(guo)使得(de)焊(han)(han)接(jie)(jie)(jie)過程十(shi)分(fen)穩定,減少了焊(han)(han)縫缺陷(xian)和(he)管端焊(han)(han)接(jie)(jie)(jie)缺陷(xian)。
5. 112通道在線鋼管超聲波檢測系統(tong)
生產線配備(bei)112通(tong)道在線鋼(gang)管超聲(sheng)波檢測(ce)系(xi)統(tong),采用(yong)8×30mm雙晶(jing)組(zu)合(he)探頭,共25組(zu),100通(tong)道,探頭固定梳(shu)狀掃查方(fang)式對鋼(gang)板(ban)(ban)100%探傷(shang),用(yong)于檢測(ce)平行于軋制方(fang)向(xiang)線性缺(que)陷。同時鋼(gang)板(ban)(ban)兩(liang)邊(bian)200mm范圍內各(ge)有5個(ge)橫波探頭,用(yong)于檢測(ce)鋼(gang)板(ban)(ban)邊(bian)緣與(yu)(yu)軋制方(fang)向(xiang)平行的(de)缺(que)陷。鋼(gang)板(ban)(ban)兩(liang)側各(ge)15mm范圍內各(ge)有1個(ge)橫波探頭,用(yong)于檢測(ce)鋼(gang)板(ban)(ban)邊(bian)緣與(yu)(yu)軋制方(fang)向(xiang)垂(chui)直的(de)缺(que)陷。設(she)備(bei)具有聲(sheng)、光報警(jing)系(xi)統(tong),缺(que)陷自動噴標系(xi)統(tong),以及各(ge)通(tong)道的(de)耦合(he)監視系(xi)統(tong),缺(que)陷檢出率100%。
6. 32通(tong)道(dao)焊縫(feng)超聲(sheng)波檢測系統
生產線配(pei)備(bei)32通(tong)道(dao)(dao)焊(han)縫(feng)超(chao)聲波檢(jian)測(ce)系(xi)統(tong),具有24個(ge)(ge)探(tan)傷通(tong)道(dao)(dao)和8個(ge)(ge)耦(ou)合監視通(tong)道(dao)(dao),采用雙探(tan)架設計,配(pei)備(bei)激(ji)光圖像自動跟(gen)蹤系(xi)統(tong),確保檢(jian)測(ce)過(guo)程穩定性。布局探(tan)頭有X型和串列型,可檢(jian)測(ce)焊(han)縫(feng)內(nei)縱向、橫向、斜向、焊(han)縫(feng)中間(jian)缺陷以及(ji)焊(han)縫(feng)兩側50mm范圍內(nei)的熱影響區分層缺陷。
7. X射線實時成像檢(jian)測系(xi)統
生(sheng)產(chan)線配備(bei)數字(zi)平板X射線實時成像檢(jian)測(ce)系統,采用美國(guo)珀金埃爾(er)默(mo)公司的8in非晶數字(zi)平板系統XRD 0822 AP,空間分(fen)辨率優于(yu)3.0p/mm,具(ju)有(you)全焊縫實時存圖及回放功能(neng),檢(jian)測(ce)靜(jing)態靈敏(min)度1.0%~1.5%,動態靈敏(min)度2.2%~2.5%。
8. 自動化(hua)鋼(gang)管輸送控制系統(tong)
輸(shu)(shu)送系統由(you)輸(shu)(shu)送輥道、橫(heng)(heng)移小車(che)(che)、存(cun)(cun)管臺架構(gou)成(cheng),輸(shu)(shu)送輥道每4個為一組(zu),存(cun)(cun)管臺架采用V形(xing)臺架,每組(zu)輥道、橫(heng)(heng)移小車(che)(che)和(he)每個V形(xing)臺架均配置傳感器(qi),用于檢測鋼管位(wei)置,鋼管自動(dong)化輸(shu)(shu)送控(kong)制(zhi)系統由(you)中央控(kong)制(zhi)室進行監控(kong),并自動(dong)選擇最優程序實現整(zheng)個車(che)(che)間(jian)鋼管的運輸(shu)(shu)和(he)存(cun)(cun)放,提高車(che)(che)間(jian)作業效率(lv)。
9. ERP信息化(hua)管(guan)理系(xi)統
ERP系統包括制(zhi)造數據管(guan)理、計(ji)劃排產(chan)管(guan)理、生(sheng)產(chan)調度(du)管(guan)理、庫存管(guan)理、質量(liang)管(guan)理、工藝(yi)過(guo)程(cheng)管(guan)理、采購管(guan)理、成(cheng)本管(guan)理、生(sheng)產(chan)過(guo)程(cheng)控制(zhi)、質量(liang)數據集成(cheng)分析(xi)。實現從訂單下達到產(chan)品(pin)完(wan)成(cheng)的(de)整個生(sheng)產(chan)過(guo)程(cheng)的(de)優化(hua)管(guan)理,改善各個環節的(de)銜接效(xiao)率,對生(sheng)產(chan)進度(du)、產(chan)品(pin)質量(liang)數據實時反(fan)饋,從而保障產(chan)品(pin)質量(liang)和(he)工廠及時交貨能力。
10. 機器人(ren)自動噴(pen)標(biao)系統
生產(chan)線配(pei)備機器人自(zi)動(dong)(dong)噴標系統(tong),實現(xian)生產(chan)過(guo)程(cheng)鋼(gang)管信息(xi)的自(zi)動(dong)(dong)讀(du)取和收集,中控匯總鋼(gang)管的過(guo)程(cheng)狀(zhuang)態信息(xi),同時產(chan)品標識更加美觀、規(gui)范(fan)、準確。通過(guo)機器換人,降低工人勞動(dong)(dong)強度(du)。
三、技術(shu)水平與業(ye)績
自(zi)2015年投(tou)產以來,金洲管(guan)道(dao)以預(yu)精焊生(sheng)產線為(wei)依托,成立(li)了能源(yuan)管(guan)道(dao)研究所,焊接實驗室等研發部(bu)門,整合公司優質資源(yuan),通過自(zi)主創(chuang)新(xin)和產學研等方式,加快預(yu)精焊工藝技術消化吸收再創(chuang)新(xin),先后試(shi)制(zhi)進行了φ1219mmx16.3mm、X90M,φ1219mmx22mm、X80M,ф1219m219mmx25.425.4mm、Q345B,φ508mmx6.4mm,X65M等(deng)(deng)(deng)規格,參與了新粵浙管(guan)(guan)線(xian)φ1219x18.4,X80M管(guan)(guan)線(xian)的(de)單爐試(shi)制(zhi),在高鋼級大壁厚(hou)的(de)螺旋不(bu)銹(xiu)鋼焊管(guan)(guan)生(sheng)產工(gong)藝(yi)上積累(lei)一定的(de)經驗(yan)。針對預(yu)焊飛濺、精焊質量、生(sheng)產效率等(deng)(deng)(deng)重點(dian)難點(dian)問題(ti),進行了專項技(ji)術(shu)(shu)攻(gong)關,通過多(duo)項科(ke)研成果的(de)應用(yong),金洲管(guan)(guan)道預(yu)精焊工(gong)藝(yi)技(ji)術(shu)(shu)水(shui)(shui)平(ping)達(da)到國內領先(xian)水(shui)(shui)平(ping)。產品(pin)廣泛用(yong)于石油、天然(ran)氣(qi)輸送、海底(di)管(guan)(guan)線(xian)、城(cheng)市管(guan)(guan)網以及大型鋼管(guan)(guan)樁管(guan)(guan)等(deng)(deng)(deng)領域。先(xian)后承接了惠州(zhou)海底(di)管(guan)(guan)道項目(mu)、金麗溫省級天然(ran)氣(qi)管(guan)(guan)道工(gong)程、海南環島(dao)管(guan)(guan)線(xian)工(gong)程、江陰燃氣(qi)管(guan)(guan)道工(gong)程、馬來西(xi)亞(ya)管(guan)(guan)網項目(mu)、文萊管(guan)(guan)線(xian)項目(mu)、伊朗管(guan)(guan)線(xian)項目(mu),以及港華(hua)燃氣(qi)、中燃燃氣(qi)、華(hua)潤燃氣(qi)等(deng)(deng)(deng)各大城(cheng)市管(guan)(guan)網工(gong)程。
